Make a simple two-column list. Left column: exactly how You test. Right column: exactly how the customer uses the part. Temperature, load, cycles, assembly, handling, storage time, orientation. Then hunt for every row where the two columns differ. Each difference is a suspect condition.

Now recreate the customer's condition on Your side, one difference at a time. Heat it, vibrate it, assemble it in the mating part, age it. Get the failure story from the customer

The fastest way to close a no fault found return is to stop guessing and ask the customer for the exact moment of failure. Most NFF cases stay open because nobody asked the right questions.

Ask three things. When exactly did it fail — incoming, on the line, or at the end user? What was the part doing at that moment? And can they send the actual failed sample, not a random one from the same lot? The failed sample is gold, because it may carry the evidence Your good samples never will.

When the fault is real but intermittent

Sometimes the defect is real, rare, and intermittent — it appears in 1 part per 1000, only under a specific condition. This is the hardest NFF, because Your sample of ten good parts will never show it. Statistics are against You.

For intermittent faults, stop testing a few parts many times and start testing many parts once, under the suspect condition. Widen the sample, tighten the condition. If the customer sees it at temperature, test a hundred parts hot, not five parts hot ten times. The rare defect needs volume to appear.

And be honest in the report. "Fault confirmed as intermittent, occurs under condition X at rate Y, contained by action Z" is a real 8D. "No fault found" is not. One protects the customer, the other just postpones the next return.
